Why Improvised Extraction & Flat Drift Punches Cause Permanent Head Leaks

On Ford 7.3L PowerStroke V8 engines, copper/brass injector sleeve cups isolate engine cooling passages from the HEUI fuel injector bore and high-pressure combustion chamber. Because these cups are pressed into place and sealed with retaining compound, removing old, carbon-sealed cups during top-end servicing presents major risks. Mechanics often attempt to drive cold chisels down the side of the cup to collapse it. This improvised method is extremely dangerous: the hardened steel chisel tip easily gouges through soft brass and carves deep channels into the aluminum cylinder head landing. When a replacement cup is installed, coolant leaks past the gouged landing directly into the engine fuel rail or oil pan. Furthermore, using flat drift punches to install replacement cups crushes the upper brass rim unevenly, flaring the mouth and preventing HEUI injectors from seating at correct projection depth. Utilizing the dedicated 5-pound ATC 303-DS105 kit eliminates these service hazards. The 5-Step 7.3L Injector Cup Replacement Protocol

  1. Injector Removal & Fuel/Coolant Evacuation: Remove valve covers and HEUI fuel injectors. Drain engine coolant below cylinder head level and vacuum out all fuel/oil standing inside the lower cup bore using a vacuum fluid extractor.
  2. Thread & Lock ATC 303-DS105 Tap Puller: Thread the coarse-tap remover mandrel from the ATC 303-DS105 kit into the interior of the old brass cup until it bites firmly into the metal. Assemble the bridge arbor and turn the forcing nut clockwise to draw the worn cup straight out of the cylinder head.
  3. Scrub & Inspect Cylinder Head Landings: Clean the upper and lower counterbore landings of the aluminum cylinder head thoroughly using a non-abrasive bore brush and solvent. *CRITICAL: Inspect landings with a flashlight to ensure zero scale, burrs, or old sealant remain.*
  4. Apply Retaining Compound & Position Fresh Cup: Apply a thin, uniform bead of high-temperature anaerobic sleeve retaining compound (such as Loctite 620 or 609) to the upper and lower outer mating bands of a fresh OEM cup (Ford #F4TZ-9F538-A). Insert the cup into the head bore by hand.
  5. Drive & Swage Cup with ATC 303-DS105 Driver: Insert the piloted driver tool from the ATC 303-DS105 kit into the fresh cup. Tap the top of the driver shaft smoothly using a dead-blow hammer until the tool bottoms firmly, seating and swaging the lower cup lip squarely into the head landing. Allow sealant to cure per manufacturer specs before reinstalling injectors.

PRO-TECH FLUID VACUUM & DEAD-BLOW MANDATE:

Always vacuum out all coolant and oil from the cylinder head wells BEFORE threading the puller mandrel! Hydrolocking can damage pistons when injectors are removed! Always drive replacement cups using smooth dead-blow hammers; never use steel sledgehammers or pneumatic air hammers!
